He's already drilling and helicoiling them... so whats the difference in drilling and then just re-tapping for 10mm... I agree with 3400beretta....

1 degree angle differnce can create more problems. Rocker arm geometry is crucial.

This is true, centering the hole would be the hardest part I guess... BUT when removed from the car this task is easy to do in a machining environment.

Is there the same amount of material to put the larger bolt in? I mean is the cast the same, they just went with a smaller bolt on the new heads?

Think I like the 10mm rocker arms and studs replacement idea, I'm just not sure if I should do this proactively or hold and see if the helicoil holds this time around. Theoretically, the helicoils should be just fine...

The shop gave me back the broken helicoil. There were two halves of the coil and what looked like a few shattered remains of some of the middle coils. Shouldnt have thrown away the pieces so quickly, as I'm trying to get in touch with an Emhart engineer to do some failure analysis. Apparently, there is a specific helicoil for use in aluminum, and maybe the failure is consistent with the wrong helicoil being used. If someone from Emhart gets back to me, I'll let you guys know what they say.

Another data point observation: Last time this happened the rocker arms ripped out of two cylinders at the same time. I could understand one getting overloaded, but two together? Odd.

Thanks guys, I've been boasting at work about how much knowledge the users on this forum have.

What valves are the affected ones? Intake or exhaust?

Intake on cyl 6 this time and last time.

Don't know about cyl 4 last time.

Helicoil called back quickly. Stainless steel helicoil should be fine in aluminum, temperature not an issue up to 800 degrees.
